Our building sits at 8449 West Bellfort Ave in southwest Houston, off IH 69 and Beltway 8, a short run from downtown, the East End, and the industrial belt that lines the Houston Ship Channel. That geography matters, because the machines we fix rarely fail at a convenient hour. Companies based in Houston operate about 15.3 percent of total U.S. oil refining capacity, and the Ship Channel is home to the largest petrochemical manufacturing complex in the United States, in a region with more than 4,200 energy related firms, per the Greater Houston Partnership.

The port side of the city works just as hard. Nearly every crane, conveyor, cooling tower, mixer, and process line inside those numbers turns on a gear drive. We can usually read a failure before we open the case, but we still tear every unit down to confirm it. Four patterns dominate Gulf Coast service.

• Tooth pitting and spalling. Contact fatigue starts subsurface cracks under the tooth flank that work their way up, breaking the surface into pits that grow into spalls. A gray frosted look on the flanks is micropitting, the early warning before the damage spreads.
• Bearing and thrust failures. Race fatigue throws metal into the oil, which chews up everything downstream. Extruder and high thrust units are especially hard on thrust bearings.
• Shaft wear and fatigue. Worn journals, bent shafts, and torsional cracking from years of cycling and shock loading, where a single overload spike can cut gear life dramatically.
• Seal and lube breakdown. Lip and labyrinth seals give up under thermal cycling and chemical attack, oil leaks out, contaminants get in, and the whole unit starves.
